What have people used to replace the foam around the heater core and various flaps in the heater box? I will strip caulk around the box-firewall interface, that seems to be the easy part here.

There's a thread on here for this. I'm pretty sure W&N carry it. It's one of those items listed as fits all makes and models.

I saw those from W&N. The louvers in the box have many surfaces covered and since that stuff is NLA, thought there was some thin foam you could by in bulk and shape yourself. Felt should serve the same function.

Inside heaterbox i used STP Aeroflex self adhesive 3mm water resistant automotive foam.
I was also considering 4mm neoprene, but it doesn't had self adhesive layer so i chosed STP.
You can also go with 4mm, but everything above will be problematic in inside tight corners.
Outside 6-8mm water resistant automotive foam will do the job.

sfdon: I thought the image was felt, if it is foam, that's what I am looking for but have not been able to source it.

wladek: Unable to find automotive foam that is 3mm thick, only able to find 5mm.
