The passenger side frame rail is completely rusted out from the firewall back. I'm using 18 gauge sheet for my other rust repairs, will this stuff be strong enough to rebuild the frame rail, or is something more substantial required?

Definitely not. You should be able to measure the thickness from your exposed frame rail. I think it could be as thick as 1/16". I believe I used 1/16" metal for my 'A' pillar repair and 1 mm (~19 g.) for most other sheet metal repair i did.
