Due to age, I posted this in the E3 section so re-posting here:


Does anyone have a template for this or has anyone remade this and if so, using what material? This was under the headliner and surrounding the sunroof motor etc. Thanks.

i just used regular foam as no water gets in there
is the fiberboard there? like in my pic
if not make one by measuring the area shown in the pic

I am in a lot worse shape than you. The fiberboard is what I attached as an image. It is totally shot. Water is not suppose to get in there but it does and it did. Everything has to be replaced. All the drains were clogged. Makes an argument for routinely clearing the drain holes. Roof has a lot of pinholes around the sunroof. I fear this will add a lot of $$ to my restoration.
 
We just redid the headliner in my car
I have a manual sunroof
The fiber board would be very difficult to reproduce without a mold, it is very shaped, complex form
On the other hand maybe you could do without, not sure how it would work around the garb handles
I asked around about this and the conclusion I came to is that the headliner is only glued at the edges, so the fiberboard is not there to shape the headliner, probably for insulation only
 
YOU CAN GET THE BOARD wet it real good and it will bend to fit
also you can score the up side to create a bending seam
i would put it back as a protective and sound barrier.
 
you can really use anything thats stiff
even heavy cardboard sprayed with any spray sealant
or even just paint just to seal the surface.
the purpose is to keep the sound from bouncing around in there

then add some thin foam -you might get in shipping from people
thats what i use
heve never bought foam just always had enuff from when i buy things.
use gorilla or 3m sparay adhesive to mount the foam
your done.
 


i'd get some 2mm or 3mm thermo-expanded PVC, like sintra or trovicel or similar, and make a buck out of cardboard, foam, other 'creative-use' materials and duct-tape. then heat form the plastic to craft a nice replacement panel. if someone were to supply pics good of the original panel as a general reference that'd be helpful, it doesn't seem too difficult to be able to fab a close repro though.

Sometimes I feel like I am renovating an 18th century villa, everything has to be handmade.
 
So I am concluding that the headliner is supported solely along the roof edge/sunroof edge, nothing else and is not attached to this part? I have made a replacement from compressed cardboard.

I have the old headliner and will use as a template. Is installation something a solid DIY guy can handle (with a little anal compulsion and an engineering degree)?

Rob If you get a chance, go to a rubber supply house and buy some close cell foam of a desired thickness it is real easy to work with. It is bendable and you can easily cut or tear out bits where it has to "form" or fit around things. I built my firewall blanket using a layer of this and then a thin layer of neoprene over it and also restored the torn up parts of my original carpet underlayment with it and then another layer over it.. It will solve your problem and look like a molded product at the same time.
