As title states, what is the best material to use for remaking the wood substrate behind the vinyl in the door cards? The P/O's "restoration" didn't include a plastic liner and the cards are now warped.

I will also need stainless steel upholstery staples, any leads on local suppliers (NorCal)?

the best material is a waterproof panel board. it generally comes in black and is a pressed board material. you can cut it with a jig saw with a very fine blade and cuts very accurately. it is pretty rigid, but flexible enough to make a bend to follow the curve of a door. you can staple thru them, sew thru it as well as drill a hole through it. and they are about $10 / panel when just buying 1. the ones i bought were around 60" long x 40" wide. they also make boards that are about 32" x 48".

check with local upholstery shops, or do a search for auto waterproof panelboard. i used this material to make a new rear trunk panel.
